Okay, I'll go look again.

Update: I tested the original relay for continuity w/a battery load on it and it closes as it is supposed to. WTF??!?!?!?! But, when I put it in, no workie...it just buzzes. I checked the voltage on the battery and it is around 11.6...could that be too low to slam the relay shut? I wouldn't think so.

I had the EXACT same problem. Buzzing relay, bike wouldn't start... but sometimes it would, no problem

i replaced the voltage regulator eventually and never had the problem again

Keep in mind that you can get continuity across a relay but it wont be able to carry a load. As for your problem if you replaced the relay and you are sure your battery is charged then I'm gonna say you got a bad/dirty connection. I have seen connections that are clean looking give problems.

try cleaning up the negative ground terminal against the motor.

I load-tested the relay directly off the battery. It clicks. With the relay installed, I check the voltage at the 30-A fuse and only get 4-v, when it starts to chatter, it drops to nothing.

Naw you should be able to start it on that. Before you go any further take the Pos(+) & Neg(-) off the battery and scuff with a wire brush or sandpaper. Do the same with the engine/chassis ground at the opposite end of the Neg(-) cable. Hook it all back up and see what happens. If it doesnt help you atleast know that is not it and it can be checked off the list.
